Rusted or Pitted Hydraulic Cylinder Bore: Hone, Repair or Replace?
Removing rust is not the same as restoring a sealing surface. The final bore must still have the geometry and surface texture required by the piston sealing system.
Why bore condition matters
The piston seal runs directly against the bore. Roughness, corrosion pits, scoring or an incorrect finish can cut the sealing edge, increase leakage or accelerate wear. Hallite notes that both overly rough and overly smooth dynamic surfaces can shorten seal life.
Surface rust vs pitting
Light discoloration that cleans without leaving depressions is different from pits you can feel or measure. Deep local damage can remain a leakage path even after polishing. The more material removed, the more important it becomes to re-check bore size and geometry.
When honing may be appropriate
Professional honing can restore an appropriate cross-hatched surface and remove limited damage if the tube has enough dimensional allowance. It is not simply “make it smooth”; the target depends on the seal material and cylinder specification.
When repair becomes a tube problem
If corrosion is deep, the bore is scored through a large portion of the stroke, the tube is out-of-round, or honing would exceed allowable diameter, the correct repair may be re-tubing or cylinder replacement.
Do not install new seals until the cause is understood
Water ingress, contaminated oil, long storage with exposed surfaces, damaged breathers or internal contamination may recreate the same problem. Correct the source before the rebuilt cylinder returns to service.
