New Hydraulic Seal Keeps Leaking? Find the Cause Before Resealing Again
When a seal fails soon after replacement, the old seal may have been the victim rather than the root cause. The useful question is: what damaged the first seal, and is that condition still present?
Fast failure changes the diagnosis
A seal that ran for years and gradually wore out is a different case from one that leaks after a few hours or days. Early failure should make you look hard at installation, hardware and application conditions.
Common reasons a new seal fails early
- Sharp installation edges. Burrs, threads, ports or an unprotected shoulder can nick the sealing lip as it is fitted.
- Damaged running surface. A scored or pitted rod can cut or abrade the new seal immediately.
- Guide wear or side loading. The rod may be pushing sideways through the sealing system.
- Wrong profile or orientation. A pressure-energized lip fitted backward may not behave as intended.
- Wrong material. Fluid incompatibility, excessive temperature or a poor wear/extrusion match can shorten life quickly.
- Contamination. Dirt entering past the wiper or debris left during assembly can damage both seal and running surface.
- Incorrect gland geometry. Excessive extrusion gap, wrong groove width or poor lead-in geometry can overstress a correctly made seal.
Hallite’s fitting guidance emphasizes clean housings, removal of burrs and sharp edges, correct surface finishes and adequate bearings. SKF’s seal-failure guidance likewise lists contamination, radial load, rough running surfaces, wrong material and installation damage among common root causes.
Use the failed seal as evidence
Do not throw it away before inspection. A cut lip, one-sided wear, extrusion nibbling, hard/glazed material, swelling or embedded particles each point in a different direction. Photograph the seal before cleaning if the contamination pattern matters.
What to verify before the second reseal
- Measure the rod or bore and the actual gland—not only the used seal.
- Check the running surface and guide elements.
- Confirm the seal profile and pressure direction.
- Review fluid, temperature, pressure and speed against the exact compound.
- Deburr and clean every installation path.
When to stop resealing
If the same location has failed repeatedly, or you find rod/bore damage, abnormal side play, deformation or uncertain gland dimensions, pause the parts replacement and measure the hardware. Repeated seal purchases are usually more expensive than one proper root-cause inspection.
